Ductwork: the half of the system that decides whether the rest of it works
Every fan and every air handling unit is rated against a resistance. The ductwork is that resistance — so the sizing, the route and the quality of the joints decide what actually arrives at the far end. And where the run is on show, the setting-out is the finish.
Why the duct decides the result
A fan moves a certain volume of air against a certain resistance, and both halves of that sentence matter. Undersize the duct, add a few tight bends, crush a length of flexible behind a ceiling and connect it with tape, and the same fan quietly delivers a fraction of what it is rated for. Nothing about it sounds different. Nobody can see it. The only sign is that the room never feels right.
Almost every disappointing ventilation system we are called out to is a decent unit connected to a duct that cannot carry what the unit was chosen to deliver. That is the whole reason we would rather set a job out from scratch than inherit somebody else’s run, and the reason commissioning figures matter: they are the only proof the route works.
We install rigid spiral, rectangular, plastic and flat channel, semi-rigid tubing and fabric socks — domestic first fix through to commercial plant rooms. What goes in is decided by the space, the air it has to carry and what the run will be doing for the next twenty years.
The details that last
Banded, not taped
Silver tape on a connection is the commonest shortcut in this trade and it is the one that lets go. It survives the handover photograph and then gives up quietly in a ceiling void where nobody will look at it again. A strangle band or a proper mechanical fixing gives a joint that is still airtight when somebody finally opens the ceiling.
- Sized for the air it carries — too small and it is noisy and restrictive, too big and it wastes space it did not need to take.
- Sweeping bends rather than tight ones, and as few of them as the building allows.
- Supported at proper centres, so a run does not sag into a shape nobody designed.
- Insulated where it crosses cold space. Warm wet air inside a cold duct condenses and runs back down it — which is why a new fan sometimes drips.
- Acoustically lined or attenuated where a run passes over somewhere people sleep, sit or work.

When it is on show
On an exposed run, the setting-out is the finish
In a gym, a venue, a workshop or a warehouse, the ductwork is part of the interior. Nobody is going to look at the airflow figures, but everybody will notice a run that wanders, a bracket that does not line up with the one before it, or a joint at a different angle to its neighbours.
So an exposed run is set out before anything is cut: the line established, the brackets matched and spaced, the seams turned the same way, and the drops landing where the ceiling or the lighting grid says they should. It costs a little more time at the start and nothing at all afterwards, and it is the difference between ductwork that looks installed and ductwork that looks specified.
We snag as we go rather than making another trip round afterwards, which is the same argument in a different form.

Domestic or commercial, the order is the same and the first step is the one that saves the money.

Survey and route
Where the run can genuinely go, what it has to clear, where the plant sits and where the air has to arrive. Working the route out before anything is cut is what makes a tight ceiling possible.

Coordination
On a fit-out that means agreeing the zone with the other trades — sprinklers, lighting, structure — before the first bracket goes in, so the duct lands where the ceiling design says it should.

Set out and install
Line established, supports set, duct made and fitted, joints banded, insulation and lining where the run needs it.

Terminals
Grilles, diffusers and louvres fitted after the ductwork rather than before it, so nothing is painted over the very connection it has to prove.

Commission and record
Flows measured and adjusted, the figures written down, and photographs of the run taken before it is closed up.

Where a duct discharges into a loft, is crushed, or takes a route that is costing the fan most of what it moves. New run, properly supported and terminated, measured at the end.

Where a system is not performing and nobody knows why. The readings tell you whether the fault is the unit, the duct or the building.

Questions we get asked about ductwork
Flexible has a place: a short, fully extended length as the final connection to a terminal, where it takes up a small misalignment and stops vibration travelling. What it must not be is the run. Flexible is far more resistant to airflow than rigid of the same diameter even when it is pulled straight, and nobody pulls it straight — it gets left concertinaed, bent round a joist and squashed under insulation, and each of those takes another slice off what reaches the room. If a system is underperforming and there are metres of flexible above the ceiling, that is usually most of the answer.
Because of what happens to warm, wet air inside a cold pipe. Any run crossing a cold loft, a void or an unheated space is a cold surface with moist air travelling through it, and the water comes out of the air onto the inside of the duct and runs back down. That is why a new extract fan sometimes drips, and why an uninsulated run in a roof space eventually wets the ceiling under it. Insulating the run keeps its inside surface above the temperature where that happens. It is not about heat loss; it is about condensation.
Yes, and in a gym, a bar, a workshop or a warehouse it usually should be — boxing it in costs money, takes headroom and makes everything inside it unreachable. Exposed simply means the run has to be set out properly: one line, matched brackets at even centres, seams turned consistently, and drops landing where the lighting and the ceiling design expect them. That is a decision to make before the first bracket goes in rather than afterwards.
Both. On commercial work we routinely install to a consultant’s design and coordinate it on site with the other trades, which is often where the real work is — a duct zone on a drawing and the space actually left after the sprinklers and the structure are not always the same thing. On domestic work and smaller commercial jobs we set the system out ourselves from a survey. Either way you get the commissioning figures at the end, because that is the only evidence the route does what the design said it would.
Often it can be worked around, and how much of it has to come down is the single biggest thing separating a cheap job from an expensive one — so it is the first thing we look at. Existing boxing, a cupboard, a bulkhead, a loft, a riser or the void over a hall will frequently carry a run with very little disturbance. Sometimes there is genuinely no route without opening something up, and you should be told that before you commit rather than on the second morning.
